Mould Making: Plaster Strip Casting

by

Dean O’ Connor

The following is a brief run down of how to cast using medical standard plaster of Paris strips. The technique is useful for mask making or body replication as well as press moulding when the cast is completed.

I am going to cast the forearm, from fingeeertip, to below the elbow as an example and to outline the working process.

Materials:

· Dust Sheets/ Newspaper

· Rolls of plaster bandage

· Vaseline

· Eyeliner/ Marker

· Access to a water source

· Hairdryer (optional)

Plaster Casting of any kind can be a messy process so it is important to have old sheets or newspaper to cover the work area. Gloves can also be worn as plaster can irritate sensitive skin.

As the mould will dry hard, it is impoortant to realise where the cut off points and low sections of the arm are situated i.e. the hand is wider than the wrist so removal without breakage would be virtually impossible. To counter this problem the ar will be cast in two halves. Using eye liner., the arm is bisected in two, a lower and upper half.

It is very important that a generous layer of Vaseline is applied or else removal can be painful as well as damaging the finer detail of the cast.

The roll of plaster is cut into various lenghts and a bowl of lukewarm water is filled. The strips of bandage are dipped into the waterand applied to the upper half of the forearm in large strips, as this is a flat, less intricate area.

This proicces is repeated, ensuring the forearm is covered. The handsare more detailed and intricate and so much smaller strips must first be applied carefully.

When the first layer of plaster bandage has been applied to the upper half of the arm, the proceding layers can be put on quickly and in much larger strips. Repeat this covering untli three or four layers have beeen applied.

Allow the upper cast to dry, aiding the process with a hairdryer if necessary.

When fully dry, remove the cast slowly to ensure no cracks or damage occurs. The result is a hard plaster cast of the upper half of the arm.

Repeat the process again to cast the lower half of the arm resulting in two sections, which combined give an exact plaster negative of a human arm in hardened bandage strips.

From here the desired finish will result in a nummber of differen approaches, for example:

· Press Moulding: copying the arm in clay means that hinges must be applied so that the full circumference of he arm can be replicated. Hinges are placed alonf one side of the arm in wet plaster strips to allow the cast to open and close freely.

· Manipulation: Distortion: the reqired effect may be to add inhuman qualities e.g. clawed fingers. To achieve this a wooden or light metal armature is added to each fingertip and a thick layer of bandage is applied.

· Finished Cast: it is also possible the the cast is wanted simply as a copy of the arm, in which case the joints are sealed over using plaster strips.

Plaster is a an almost limitless and inexpensive medium and the technique described is just a breif insight in to the endless possibilites of casting in Art.

Hello munchkins and thropps,

In the words of Hector Barbossa -

“I’ve a venture underway and I find myself in need of a ship and a crew”

Actually, you can keep your ships and crews to yourselves. No, wait, I would like a ship. I could then fulfill one of my life’s dreams (to swing around a ship on ropes ala Rheepicheep in the BBC production of Dawn Treader, and lean out over the bow ala Russell Crowe in Master and Commander and so on.)

MOVING ON!

If you’re interested in being a member of cast/crew/equippment providers, then please email me, with ‘House of Bread’ as the subject. (For once, that’s not a random subject choice, it’s the title of the film. Don’t worry, the film has nothing to do with bakeries. In fact, it has nothing to do with bread at all, and very little to do with houses.)

Before you all zip off an email of interest, there’s a few things you will need…

You will need to have decent amounts of free-time over the next two weeks for filming. Preferably all of you free on the same day, to get it all out of the way, but shooting can easily be done in small clumps. So just decent amounts of free-time will suffice.

I’m not a Cranky Director, but you will need a certain degree of patience. I’m not great at getting my actors’ performances to align with my project visions, that’s all. So be prepared to bear with me.

This film is Christian. Those involved will be seen as upholding Christian views. If you have a problem with Christianity, you probably don’t want to be involved.

This film will be broadcast on youtube, and probably in other public locations. You’ll have to be okay with this. (Pseudonyms may be used.)

That’s all! There’s not even a large amount of acting required, so if you don’t fancy yourself an oscar-winning performer, then that’s no problem. In fact, please apply!! I’d love to have you!!

I look forward to being inundated with applications, my muppets!!

Most twelve-year-old’s idea of a crazy project is building a Lego car or a tree house. Mine was to build a backyard foundry. I’m not sure where I got the idea from, but I think it was seeing an advertisement for Dave Gingery’s series of books in the back of Popular Mechanics. Dave Gingery created a whole series of instructional booklets and plans for the home machinist. He had books on how to build just about any piece of equipment from lathes to band saws to foundries.

Fortunately I had a father who, when presented with the idea of his twelve-year-old heating aluminum to a liquid state, not only encouraged me, but helped me gather all the necessary equipment. He also kept an eye on me, ensuring I didn’t end up in the ER’s burn unit or on an episode of “World’s Most Bizarre Backyard Accidents.”

The Actual furnace was made from a large popcorn can lined with a sand/fire clay mix, and heated with charcoal. We used a blower motor from a discarded dishwasher to raise the furnace temperature high enough to melt aluminum. My dad came up with the clever idea of using a stainless steel camping mug as a crucible. The end result was pretty similar to what you see below.

I have pictures of my actual furnace that I need to scan and post. The fact that they are on film should date this project pretty well. The biggest challenge at the time was mold making. I lacked critical components, namely casting sand, cope and drag molds, and parting dust, so I was limited to making impressions in a bed of sand then filing them with molten aluminum, which was still pretty cool. If I had known about lost foam casting at the time, I would have been able to make complex shapes easily.

Now that the trip down memory lane is over, lets move on to recent events. My machine shop class assigned a casting project using the lost foam casting process. This casting process uses expendable foam molds that are covered in sand. Molten metal is poured in, evaporating the foam and replacing it with metal. The name derives from the fact that the foam is burned up, ie lost, in the process. You can make much more complex shapes with lost foam casting than you can with the standard cope and drag method.

We made our patterns from 4″ extruded polystyrene, aka blue home insulation. We had a hot wire cutter available to us, but I decided I wanted to do something a little different. When I asked if I could turn foam in a lathe the response I got was a resounding “probably?” So I threw caution to the wind and chucked in the lathe.

It worked.

Sort of.

With successive passes the foam block became loose in the chuck and started to wobble, eventually falling out. Fortunately it simply fell into the chip tray, rather than becoming a deadly hurty projectile.

Sliding the tail stock over and using a live center stopped the wobbling issue.

The foam machined surprisingly well on the lathe, I don’t remember the exact speed, but I believe it was around 400 rpm. After a dozen or so passes I had reduced the cube to a cylinder and began machining the features.

Can you guess what it is?

It’s a Rook (the chess piece that looks like a castle). I carved the rest of features using an exacto knife.

Here’s the final pattern waiting to be cast.

The white block is a piece of beaded polystyrene foam that forms the sprue.

The patterns are placed in the forms and filed in with casting sand, which was a mix of silica sand, bentonite clay, and water.

A small well is dug around the sprue to contain the excess metal. In casting you always want to control where your molten metal goes, as a stream of 1200 degree metal flowing randomly can do lots of damage very quickly.

The casting shop uses an induction furnace to melt metals. The small gray block on the left is the actual furnace, and the enourmnous blue box on the right is the power supply that conditions the current necessary to run the furnace. The system consumes something like 600kW and emits an ominous, high-pitched whine due to magnetostriction. Try and incorporate that word into a conversation this week.

Passing a coil of wire over the furnace induces a current in the wire, which lights the bulb.

The crucible is preheated to keep the aluminum hot enough to make multiple pours.

The rough casting emerges from it’s sandy cocoon.

Tonight I went off for a casting with FSC model agency. They are a fairly new agency and I was lucky to be accepted way back when they had their opening a few months ago. They also host a shop for clothes called Zeen. The two ladies that run the agency and the shop are Elyna Carver and Jennifer Felissimo. To very lovely people I have had the fortune to know.
We were give a skin and eyes and asked to style ourselves in a punk style for the casting. I was very nervous but did what I thought a punk was like. I didnt know till i googled the meaning that there were so many different types of punks. It was really interesting to find out what Wikipedia had to say.
Please excuse the above pictures but as anyone knows trying to take a pic listen to the instructions and model is soooo hard to do:)

Today we’ll examine one of the best-preserved pieces of machinery at the smelter, the Walker casting

Today we’ll examine one of the best-preserved pieces of machinery at the smelter, the Walker casting wheel. In use until the smelter closed in 1971, the Walker wheel was one of the many cost-saving improvements made in 1919/1920. By automating the casting process, smelter executives hoped to cut down on the time and manpower necessary to fill high-volume custom orders. As the American Bridge Company erected the new Casting House, the search began for a casting machine. By 1920, two basic casting machine designs, the Walker and the Clark, were available for use at the smelter. After thorough research of machines at other smelters, Quincy executives decided that the Clark design was superior. This machine, essentially identical to the Walker wheel, could cast forms both radially and tangentally, an important feature that allowed the wheel to cast large anodes and wire bars to precise dimensions. However, the Clark design proved too expensive for Quincy, so executives settled for a Walker machine. Although the Walker wheel was built to a standard design, such a large piece of machinery was not an off the shelf item. Instead, Quincy executives purchased plans and the right to erect a Walker machine and shopped around for a suitable contractor to actually build it. Ultimately, the Worthington Pump Manufacturing Company submitted the most attractive bid, and began to fabricate the various components for the wheel. The wheel arrived by rail at the new Casting House in pieces, leaving smelter workers to erect it on previously prepared foundations. The new machine required quite a bit of tinkering to make everything work correctly, and ultimately went into production with the No.3/5 combination furnace in late 1920/1921.[1]

The Walker casting wheel, as seen from atop the No.5 furnace. The wheel itself is at lower left. Most of the debris covering the machine is fallen roof material. The two conveyors at upper right moved cooled castings to trucks for transport to the dockside warehouse. Photo by S. Gohman.

The Walker automatic casting machine was invented in 1897 by A.R. Walker. Essentially a large rotating turntable, the machine allowed a single operator to perform the work of several men using hand casting to tap older furnaces. When the machine was in operation, workers tapped the furnace into a short crucible trough. Copper flowed down the trough to a suspended ladle, entering the machine. The operator, seated in the center of the wheel, poured the copper into sand molds hanging on the radial arms of the wheel by using a series of levers to tilt the ladle. When the mold was filled, the operator rotated the wheel, moving an empty mold under the ladle. The copper cooled in the molds as it rotated away from the ladle. When the full molds reached the opposite of the circle, they were automatically dumped into a large water-filled sump (called a bosh) for cooling. An inclined conveyor pulled the castings up from the water, exposing them to a series of cooling sprayers as they traveled upward. At the top of the conveyor, the castings (now fully cooled) were dumped onto another conveyor for movement to a loading dock. The empty molds, meanwhile, were recoated with a separating agent (typically ash) and rotated back around the wheel until they came under the ladle again for refilling. The Walker machine, requiring only five men to run, could cast over 50,000 pounds of ingots in one hour.[2]

The No.5 furnace, at left, tapped directly into the wheel, seen partially buried beneath roof debris at center.

Part of the conveyor machinery that lifted cooled castings from the water-filled bosh. Photo by S. Gohman.

Once installed, the Walker wheel worked in concert with the No.5 furnace to cast most of the smelter’s copper after 1921. Despite the advantages of the labor-saving machinery, it went out of service in the late 1920s when the No.3/5 furnace proved too large to economically smelt the ever-smaller charges of copper coming from the mines. The wheel was reactivated in 1950 when workers rebuilt the No.5 furnace, and the machine served the smelter until the shutdown in 1971. Like the No.5 furnace, the relatively recent abandonment of the Walker wheel left the machine well preserved. Although there are no molds currently mounted on the wheel’s arms, everything else remains in place. The control station, radial arms, cooling apparatus, and conveyors are all well preserved, making the Walker wheel the centerpiece of the Casting House. Copper Country Explorer has some great engineering drawings which explain the various part of the Walker wheel, so be sure to check out their posts on the casting machine. Remember to check back on Wednesday, when we’ll visit the Warehouse, the last place cast copper traveled before being shipped out for use elsewhere!

This time it is in a charming 1920’s-30’s cottage in West Asheville, NC.
Our client Anne Dupree Rodgers is an out doorsy type and avid kayaker.
With her fondness for the river, we wanted AD’s concrete counters to have a earthy, organic, river stone kind of feel.
We (Jim Ojamaa and I ) made up some concrete samples, trying to pick up a twinge of walnut color of AD’s newly refinished dark walnut floor.
We lightly honed all the concrete countertop slab surfaces with a 400 grit diamond pad, by hand, to bring out some delicate sand texture.
This makes the slabs feel more smooth stone like, as if they were honed by thousands of years of the river lapping at them.

Slab-Fab-Studio also installed the subway tile back splashes to compliment the concrete counters.
Anne Dupree chose a matte antique subway tile to integrate the antique charm of her house back into her stainless appliances, concrete counters, and undermount stainless sink.
Anne Dupree had Shane Martin, our local Asheville cabinet maker wunderkind, create her cabinetry.
She chose a simple shaker design, and had Shane paint them with a mildly antique off white acrylic lacquer.
It is great to have a fantastic start to a kitchen project, like Shane’s excellent cabinetry work, to help make Slab-Fab-Studio’s concrete counters look even better!

I have heard rumors she is one of the actresses who has been approached to play Catwoman in the next Batman movie, but I’ve also heard Chris Nolan quoted saying that Catwoman isn’t going to be in it. It doesn’t matter, because that would be lame anyways. She should not be Catwoman, regardless of whether Selina Kyle pops up in the next movie (a direction which would actually disappoint me).

What Rachel Weisz should do in the new Batman movies is play Talia, the daughter of Rā’s al Ghūl and love of Bruce Wayne’s life. Helloooo, she would be perfect! Talia seriously needs to once and for all get in the mainstream big screen storylines, especially considering how great the new movies Chris Nolan’s been making are: in the comics she even has Batman’s kid, for god’s sake (Damian Wayne, who is the current Robin). It’s already been set up, when, in the novelized Batman Begins, Rā’s al Ghūl refers to having a wife and daughter while he is talking to Bruce.

So, come on. Let’s finally get her in a movie, and let’s have Rachel Weisz play her. The woman is a stranger to neither action pictures (The Mummy franchise) nor comic book movies (the wildly underrated Constantine). That’s my awesome suggestion: obey!

at Deadline Hollywood reports through her sources (who, when it comes to Marvel, seem to be pretty reliable) that producers have “approached” Anne Hathaway regarding a starring role in Spider-Man 4. It doesn’t say she’s been offered the role, or that she’s in negotiations to take on the role, only that she’s been approached.

Finke also wasn’t sure which role it would be, though all signs point to it being that of Black Cat — who, in the past couple weeks — has seen everyone from Julia Stiles to Rachel McAdams vying for a piece of that pus … Spidey pie. Hathaway definitely showed off her acrobatic side in last summer’s Get Smart, and certainly has enough of that hottie-yet-down-to-earth sex appeal to draw Mr. Parker into a web of problematic romantic entanglements. Personally, I still like Stiles for the role, but that’s me. The studio, however, probably figures they’ll get more butts in the seats with Hathaway. So we’ll see. Regardless, we’re getting close to an official announcement. Who do you want?

The rumor mill was buzzing earlier this month with news that Nicole Kidman was going to, once again, go for the younger guy and star opposite Robert Pattinson in the adaptation of Guy De Maupassant’s Bel Ami. While it turns out that Kidman isnot taking the project on, another famous blonde is. The Hollywood Reporter posts that Uma Thurman will star opposite Pattinson, and Kristin Scott Thomas has also joined the roster.

The film will star Pattinson as George Duroy, an aspiring journalist who finds his success by bedding many of Paris’ rich and powerful women. Thurman will play Mme Forestier, the married woman who sparks his ascension and later marries him, while Thomas comes into the picture as “a socialite who falls for Duroy, becoming clingy in the process.”

Now, much has been said, or argued, about Pattinson’s talents as an actor, and I’d say this will be the ultimate test — whether he can hold his own against Thurman and Thomas. Pattinson won’t be able to hide behind sparkles or quirky, mustachioed mannerisms this time around! Both have considerable talents, although Thurman in particular is long overdue for some meaty and buzz-worthy dramatic fare (it’s also about time she got into some retro wordy romance as well, a la Henry and June). The drama will shoot next year in Paris.
